A jigsaw puzzle is a disassembled picture held together by an engineered interlocking system. This simple definition conceals a complex product. The puzzle you hold in your hands is not a monolithic object; it is a system: a cardboard or wooden sheet that has been cut into shaped pieces, accompanied by a box designed to contain, protect, and display those pieces. How well the pieces fit together, how long they survive repeated use, and how satisfying the assembly experience actually is—these outcomes depend entirely on engineering choices made during manufacture. Understanding what those choices are, and why they matter, is where every serious conversation about jigsaw puzzles must begin.

The Physical Structure

The foundation of any jigsaw puzzle is the base material. For the vast majority of puzzles sold today, that material is cardboard—typically a multi-layer composite of bleached kraft paper, a printed image layer, and a backing sheet. The thickness of this cardboard (measured in plies, or layers) directly affects durability. A three-ply cardboard puzzle, standard in budget ranges, flexes more easily and degrades faster with repeated handling. A five-ply puzzle, common in mid-range products, holds its shape better and resists edge damage. Premium puzzles sometimes use six-ply or thicker cardboard, or switch entirely to alternative materials like wood or recycled composites.
